How we do it

Every machine falls into
exactly one of five tiers.

This is the whole commercial conversation. The survey puts each machine in a tier, the tier mix sets the price, and you can argue with the mix because the mix has evidence behind it. Nobody quotes you a rate for “legacy equipment” and hopes.

Tier is not a property of the machine, it is a function of how mature our driver library is. The same press is T3 on the first install and T2 on the twelfth. Every bridge we build becomes part of the library at our cost, never billed as custom to whoever asked first.

Every platform built for greenfield assumes a plant full of modern controllers. Indian plants are not that. A typical line has machines from four decades running side by side, and the ones that matter most are usually the oldest. We are built for that mix, and it is the single hardest thing to copy.

The age of the machine changes what it costs to connect. It does not change what you get afterwards. Above the namespace layer, a current clamp on a 1978 press and a native OPC UA robot produce the same asset record, the same tag structure and the same report shape. A reader cannot tell from the dashboard which was which.

Two things follow from that, and both are commercial. You never have to replace a machine to start measuring it. And your plant report has no blank rows on day one · coverage is complete from the first deployment, with resolution varying by what each machine can physically tell us.

Why identity is always in the minimum: connectivity without identity produces dashboards nobody can trust. A signal that cannot be resolved to a named, classified asset is a number without an owner · which is exactly how plants ended up with predictive maintenance that never paid back. Where should a plant start with digitalisation?

Start at the rung your plant is standing on, not at the top. Identity precedes signal and signal precedes foresight: a plant cannot predict the failure of an asset it cannot uniquely name. Most Indian plants sit between asset identity and live signal, so the first funded step is usually a unique asset register followed by read-only machine connectivity on one line.

Can a 1990s machine with no ethernet port be connected?

Yes. If it speaks a documented protocol, a driver reads it directly. If it has a display but no open interface, we build a bridge for that machine family. If it has no digital output at all, a current clamp or discrete I/O tap still gives run, stop, cycle count and energy per unit. Nothing is excluded from the plant report · only its resolution changes.

How do I prove my OEE data is accurate in a customer audit?

Every data point carries its source, stamped at capture and printed on the report: machine-captured, sensor-derived or human-entered. An OEE figure that is 70% human-entered states that on its face. Data gaps are declared rather than interpolated, so no availability or OEE number is ever published across a network outage without the gap shown. That answers the auditor in ninety seconds.

What data will a Tier-1 OEM ask a Tier-2 supplier for?

Typically part-level traceability back to material lot, process records at each manufacturing step, in-process inspection and SPC data, and evidence that manufacturing processes are monitored under IATF 16949 clause 9.1.1.1. The difficulty is rarely the requirement itself · it is producing the evidence from machines that were never instrumented.

Will this interfere with production?

No, and by design it cannot. The read-only behaviour is compiled into the driver rather than set by a flag, and the gateway connects outbound only · no inbound ports, no VPN into the plant. Installs happen alongside running production, typically without a shutdown. If you ever want closed-loop write-back, that is a separately scoped engagement with its own sign-off.

What happens to the data when our network drops?

The edge gateway buffers to local disk for a minimum of seven days and replays in order on reconnect. Indian plants lose power and lose network routinely, and a system that silently drops data during an outage produces an OEE figure that is quietly wrong. Any gap that cannot be recovered is declared on the report rather than filled in.

How much manual data entry is acceptable in OEE reporting?

There is no fixed threshold, but it must be visible. We show the provenance mix on every report so a 70% human-entered figure is labelled as one. Manual entry cannot produce micro-stops or cycle-time variance at all, so where your business case rests on recovering short stops, those assets need machine capture rather than shift entry.

Do I need a 3D laser scan to begin?

Not at all · the reality base is an upgrade, not a prerequisite. You can start with an asset register built from a tagging walk and add verified coordinates whenever a capex cycle opens. An asset ID created without a scan accepts coordinates later without rebuilding anything, so nothing you do now has to be redone.

Is Wistwin an MES?

Yes. Seven of the eleven MES functions are live in plants today · data collection, performance analysis, quality, maintenance, product tracking and genealogy, process management and document control. Operations scheduling, dispatch, resource allocation and labour management ship in 2026, and we state that openly rather than leave you to discover it during a supplier audit. If you already run an MES, we feed it clean asset-resolved machine data instead of replacing it.

What does a LiDAR scan add?

Verified position and geometry for every asset, which makes route planning, clash detection and remote walkthroughs possible and makes the tagging walk far faster and auditable. It does not by itself produce make, serial, kW rating or ISO 14224 class · those come from the walk. We price scan, walk and connectivity as three clear deliverables rather than one blurred promise.

Will our IT and OT security team approve this?

That is what the architecture is built around. Outbound-only connection means no inbound ports, no VPN into the plant and no firewall exception to justify. Read-only is enforced in the driver. Hosting can be our cloud, your own cloud tenancy, or fully on-prem and air-gapped where a customer contract or a PSU policy demands it.

What is changing in IATF 16949?

The 6th Edition took effect on 1 January 2025 and tightened audit enforcement · response to a major nonconformity was cut from 20 days to 15. The next revision, expected late 2026 or early 2027, is understood to update core requirements around supply chain traceability, digital connectivity and software quality. Confirm the final text with your certification body when it publishes.

What BRSR data will our listed customer ask us for?

From FY 2026-27, the top 250 listed entities must obtain assured value-chain data covering at least 75% of purchases from partners representing 2% or more of procurement. If you supply one of them, expect requests for energy, emissions, water, waste and safety figures at plant level, with an assurance trail behind them, even though you carry no SEBI obligation yourself.

How long before we see anything?

An energy baseline gives a working dashboard in about a week. A connectivity assessment takes two to three weeks and ends with a firm price. A single-line deployment puts the first dashboard on the shop floor by week six and signs off at week eight to twelve. Nothing here requires a board note to start.
